Wotnot Custom Refillable Roll-On Applicator for Sunscreen
When Wotnot wanted a more portable way for customers to use sunscreen on the go, the brand needed more than standard packaging. The goal was to create a refillable roll-on applicator that could work alongside its existing Natural Zinc Sunscreen tube, making it easier to carry, easier to apply, and more convenient for daily outdoor use. UKPACK supported the project from product design through rapid sampling, helping turn the idea into a functional sunscreen applicator format built for portability and repeat use.

About Wotnot
Wotnot is known for natural personal care products and wanted to extend the user experience of its sunscreen line with a more portable application format. Since the sunscreen formula was already established in a tube pack, the opportunity was to develop a refillable companion applicator that would make the product easier to use away from home.
The concept centered on convenience, portability, and reusability. Instead of asking consumers to carry the original sunscreen tube everywhere, the refillable roll-on applicator would offer a smaller, more travel-friendly option while still keeping the original product as the refill source.
The Brief
The customer’s requirement was clear from the start: develop a custom refillable roll-on applicator for sunscreen that could be used with an existing natural zinc sunscreen formula.
The new pack needed to:
- be compact and easy to carry
- allow consumers to refill it from a sunscreen tube
- use a roll-on format for easier application
- support repeated opening, filling, and reuse
- feel practical for family, travel, and outdoor use
- match a clean, friendly, modern brand direction
This was not simply a packaging styling exercise. The format had to work in real life, especially during filling, carrying, reopening, and direct skin application.
The Challenge
1. Turning a tube product into a refillable applicator format
The customer already had a sunscreen in a squeeze tube. That meant the new packaging had to work as a companion format, not as a standalone primary filled pack. The structure needed to support a simple refill process without making the transfer messy or inconvenient.
2. Adapting a thicker sunscreen formula to roll-on use
Natural zinc sunscreen is not like a thin serum or watery lotion. It is generally thicker and can be more demanding in terms of product movement and application behavior. The package therefore had to be designed around practical formula use, not just visual appeal.
3. Making the pack portable without compromising usability
Because the applicator was intended for everyday carry, it needed to feel compact and easy to handle while still giving users enough control during refill and use.
4. Keeping the experience intuitive
Consumers should be able to understand the pack immediately. Open it, fill it, close it, and roll it on. That meant the design logic had to stay simple and user-friendly.
UKPACK’s Solution
UKPACK developed a compact refillable roll-on applicator concept designed specifically around sunscreen portability and repeat use.
Compact body design
The applicator was developed with a smaller, travel-friendly body format that is easier to carry than a full-size sunscreen tube. This made it better suited to handbags, school bags, travel kits, and daily outdoor activities.
Roll-on application format
The roll-on structure gave users a more direct way to apply sunscreen, especially when quick reapplication is needed outside the home. Instead of squeezing out product each time, users could refill the applicator in advance and then apply it through the rolling top.
Refillable construction
A key part of the project was making the pack reusable rather than disposable. The customer wanted consumers to transfer product from the original sunscreen tube into the applicator, so the pack had to support reopening and repeated filling as part of its normal use cycle.
Practical structure for real handling
This project required more than a good-looking silhouette. UKPACK focused on a structure that could work around actual consumer behavior, including opening, filling, closing, carrying, and applying.
Design Focus
From the beginning, the project was driven by function.
Built around convenience
The core value of the applicator was convenience. Consumers needed a sunscreen format that felt easier to carry and easier to use during daily routines.
Built around portability
The pack had to justify its existence next to the original tube. That meant it had to deliver a clear portability advantage and feel purpose-built for on-the-go use.
Built around reusability
Because the product was meant to be refilled from the main sunscreen tube, the structure had to support repeat handling instead of one-time consumption.
Built around a clean brand fit
The design direction also needed to feel approachable and modern. It had to support a natural sunscreen positioning without becoming overly technical or overly decorative.
Development Process
Requirement alignment
UKPACK first worked around the customer’s use scenario: a refillable sunscreen applicator that would function as a companion pack to the main tube product.
Structural direction
Instead of approaching the project as a standard bottle or container, we treated it as an applicator development task. That helped define the pack around how users would actually interact with it.
Design refinement
The structure was refined around portability, refill access, usability, and overall handling logic.
Rapid sampling
Fast sample development helped move the concept forward efficiently. Supported by our 3F Services, including free design support, free 3D renders, and free mockups, the project moved from concept discussion to sample evaluation more smoothly and with fewer development gaps.
Next-stage optimization
With the concept validated, the design could then move into further refinement for production, branding details, and application performance.
The Result
The final concept gave Wotnot a dedicated refillable sunscreen roll-on applicator that extended the usefulness of its existing tube product into a more portable format.
Instead of relying only on the original pack, consumers could use the tube as the refill source and carry a smaller applicator for day-to-day sunscreen use. This made the product concept more flexible for travel, outdoor activities, school bags, handbags, and quick reapplication during the day.
For the brand, the result was not just a new container. It was a new usage scenario built around convenience, portability, and reuse.
Why This Case Matters
This project shows how packaging can create added value without changing the core formula. In this case, the customer already had a sunscreen product in the market. What they needed was a smarter format for how consumers would use that product in real life.
By developing a refillable roll-on applicator, UKPACK helped transform an existing sunscreen into a more portable and more convenient user experience. That is often where functional packaging development creates the most impact: not by changing the product itself, but by improving how people carry, apply, and live with it.
If your brand already has a sunscreen, balm, lotion, or skincare formula and wants a more portable application format, UKPACK can help you develop the right packaging solution from concept to sample. We support custom structure development, rapid prototyping, and production-oriented refinement for refillable and functional applicator formats.
